Fuel Module Reservoir Assembly Overheating Recall

- Some vehicles were built with fuel module reservoir assemblies whose fuel pump wires and/or connectors may overheat under certain operating conditions.
- If the exposed ignition circuit wire shorts to ground, the fuel pump fuse blows, disabling the fuel pump and causing an engine stall or no-start; if the ignition circuit or ground wire shorts to the fuel level sender card wires, fuel level readings may be inaccurate.
- If enough heat reaches the pass-through connector, a hole may form in it, which may turn on the Service Engine Soon light during the emission system diagnostics routine; fuel vapor, and in some cases liquid fuel, may leak from the tank through the hole.
- If enough fuel leaked out and an ignition source were present, a vehicle fire could occur.

- Dealers remove the fuel tank, remove the fuel module reservoir assembly and install a new service kit, which includes a new pass-through connector and a wiring harness for the fuel pump and fuel sender card.
- Start by disconnecting the negative battery cable, then remove and discard the "ECM B" fuse.
- In the revised bulletin, the fuel and EVAP pipes are capped with J 41413-300, EVAP Cap/Plug Kit, to prevent fuel system contamination.
- Remove the 4 pin Metri Pack 150 electrical connector from the vehicle's body harness.
- Connect the new GT280 connector to the vehicle's body harness with the 4 butt splice connectors contained in the kit.

THE OWNERS WERE RE-NOTIFIED ON OCTOBER 19, 2005, SINCE PARTS ARE NOW AVAILABE. OWNERS MAY CONTACT CHEVROLET AT 1-800-630-2438 AND GMC AT 1-866-996-9463.
- Consequence
- IF THE IGNITION CIRCUIT WIRE IS EXPOSED, THE FUEL PUMP FUSE WILL BLOW, DISABLING THE FUEL PUMP AND CAUSING AN ENGINE STALL OR NO-START CONDITION. Engine Fuel Rail Crossover Tube Retainer Screws

- The engine fuel rail crossover tube retainer screws were not made to specification and may break; if one breaks, fuel could leak from the crossover joint, the engine may stall, and with an ignition source an engine compartment fire could occur.

- Take the new screws out of the retainer kit (P/N 89017590) and discard the retainer brackets left in the kit.
- Start the new screw by hand for at least 3 full turns into the fuel rail crossover tube retainer bracket.
- Torque the screw to 4.8Nm (42 lb in).

If the mid-frame cross member tears during frontal impact and produces a sharp edge, contact of the sharp edge with the fuel tank may result in a puncture of the fuel tank and possible fuel leakage. - This Preliminary Information communication provides information to the technician about vehicles that have an inaccurate fuel gauge. Technician should drive the vehicle to duplicate the concern. The fuel gauge will have a tendency to falsely indicate a lower fuel level than what is actually present. The fuel gauge will take a few minutes to show the correct fuel level. On vehicles equipped with an automatic transmission no buffering takes place when the transmission is in park or neutral. This is a normal characteristic and no repairs are necessary. On vehicles equipped with a manual transmission the fuel gauge is buffered in all gears and neutral. There is a timer which starts to count up when the clutch is depressed. When this timer reaches its calibrated value the buffering stops. This is a normal characteristic and no repairs are necessary.

- This Preliminary Information communication provides information to the technician about vehicles that may have a buzz noise at idle after fuel pressure regulator replacement. Technician will need to gain access to the fuel pump. After gaining access to the fuel pump check the power and ground for voltage drop with the key in the off from the fuel pump to the battery post. Technician should also check the pin fit and terminal drag. Technician may replace the fuel pump connector with the updated part using the latest version service bulletin 04-06-04-088C. Technician should inspect voltage drop points at the UBEC, fuel pump relay, ground at the frame and the battery cable grounds. If excessive resistance is found at the crimps, replace the crimp n seal splice sleeves for the affected circuits. If the circuits do not have high resistance replace the regulator using part number 19236428.

- This Preliminary Information communication provides information to the technician about vehicles that have a Service Engine Soon Malfunction Indicator Lamp. Technician may find Diagnostic Trouble Code P0442. Technician will need to review Techlink article from May 2013 titled "Using the Evaporative Emissions System Tester" Technician will need to follow these steps to help diagnose the issue. First after the P0442 has been verified do not disturb any of the fuel system components. The technician now can use the scan tool to close the Evaporative Emissions System. If possible change the tank pressure sensor units from inch_H2O to milimeter_Hg for better resolution. Now the vehicle can be stared to monitor the tank pressure sensor output value for approximately two minutes. If the tank pressure sensor value does change, pressurize the fuel tank side of the purge solenoid with the GE 41413-A / J 41413-A and the necessary adaptors. Now add smoke and allow pressure to stabilize for 2 minutes. If smoke is allowed to pass through the purge solenoid, replace the purge solenoid. If the tank pressure sensor value does not change, then install CH-48096 adaptor between the purge line from the canister and the purge solenoid. With the Evaporative Emissions System closed, pressurize the system through the CH-48096 adaptor and allow the system to completely stabilize, by observing the Press / Vac Gauge for a minimum of 5 minutes. Now add smoke to the system with GE 41413-A / J 41413-A after system stabilization. Now inspect the purge solenoid, engine side, fuel cap, canister vent solenoid filter and any line quick connects. When the leak is unable to be located, test under a vacuum condition. his type of leak may be detected by using the scan tool Purge/Seal function to create a vacuum in the Evaporative Emissions System and then observe the FTP sensor parameter for vacuum decay.

- SO I SEARCHED THE NHTSA DATABASE FOR SIMILAR COMPLAINTS, AND FOUND THAT OTHER PEOPLE ARE HAVING THE SAME ISSUE EXCEPT IT IS BEING CAUSED BY SHORTED PUMP WIRES IN THE GAS TANK. (1 more)

- WHEN I REMOVED THE PUMP MODULE FROM THE TANK IT WAS JUST LIKE EVERYONE ELSE HAD SAID.

- WHAT IS AMAZING TO ME IS THAT I AM STILL ALIVE TODAY AND MY WIFE AND TWO KIDS (6 & 8) DID NOT GET INJURED.

- When the engine is cold, compression on multiple cylinders may be zero.
- The engine may pop through the intake or exhaust while cranking, and the spark plugs may be fuel fouled.

Possible causes
- Major carbon build-up on the intake and/or exhaust valves from fuel contamination or incomplete burning of the fuel; misfires should not appear before at least 8,000 km (5,000 mi).

Repair
- If there is no valve damage and no cam follower out of place, perform the cleaning procedure to free sticking valves and remove carbon from the valves and pistons.
- If valves are damaged or cam followers are out of place, make the engine mechanical repairs first and then perform the cleaning procedure to prevent a return.
- Fill Cleaner Kit J-35800-A with about 650 ml (22 oz, 2 cans) of Air Intake, Combustion Chamber Cleaner and set the air pressure at the tool to 260 kPa (40 psi).
- With GDS 2 or a scan tool, command engine idle to 2000 rpm so the engine does not stall.
- With the engine at operating temperature in a well-ventilated area, slowly and carefully induce the cleaner into the engine, taking about 3 minutes.

- Gasoline engines not designated for E85 are designed for fuel with no more than 10% ethanol; more than 10% can cause driveability issues, service engine soon indicators and increased fuel system corrosion.
